    Welcome back!! I too have been pretty busy and not gotten to the boards as much as I would like. I love my program as well and am very glad I made the switch.
    Does your student work on matching things?? Are you working on ABC things, counting, or what?? What about using large size magnetic letters and have him work on matching caps and lowercase? Could he work on ordering things--like numbers on flash cards?? You could use magnetic strips or dots on the back of things and have him work on a large cookie sheet or something similar. The velcro ideas sound great as well.
    Could he work on doing some addition problems using an abacus?? How about working with another student to do some things/
